Elevator
First step in creating the elevators is cutting the stiffeners. They are all made from a common stick of angle, so you have to be very careful to cut the right lines. The best way to do this is get your Sharpie and connect the precut dots prior to making any cuts. You should label them all and make sure you have each part accounted for:
When cutting the taper, I found the best method to be:
1) Bandsaw to take a majority of the material off
2) Benchtop sander to remove material to the line
3) Scotchbrite wheel to finish the edge
I do not recommend cutting the material with the tin snip. As you can see from the picture below, the tin snips seemed to make the material wavy:
Dimpling the inner-most holes is not possible with standard tools. The pop-rivet dimple dies work wonders here:
You can see that the bench is lined with home insulation. It works wonders for clecoing into when drilling/riveting the stiffeners. I also used it for a backdrop when priming all of the parts. I pushed brads through the holes into the foam to keep the parts from moving when priming. The home insulation overall works great, and it is only $7 for an 8x10 sheet.
